Super late here, but I think that Luffy basically doesn't feel pain as much as a normal person would because he's made of rubber. People have kind of commented on this, like when Garp hit Luffy after Enies Lobby ('he got hurt? but he's rubber!' and 'a normal person's heart would explode, but you can take it because you're rubber' from Lucci) But when the amount of damage that Luffy can take (and he even damages his own body and heart with Second Gear) is transferred to the body of a normal person with normal flesh and bones like Zoro, it's just unfathomably painful in a way that even Luffy can't feel. Like, there's compatibility issues there.

Here my friend you just witnessed one of the best moments of One PIece so far and one of the reason of why Zoro is noted as the Right hand of Luffy. My favourite character so far of the entire crew. Probably like you. This is truly the Turning point for Zoro. Rewatching episode 377 is always like go back to the moment i fell in love with him.
